When I'm in 4 Full Time the front end will click a little at low speeds when I turn... generally happens more at or close to full lock..
What could it be? Also will a 160 thermostat mess anything up in the computer come winter time.. I don't remember where but I heard that the wrong temp thermo could mess stuff up...
Get rid of that 160deg. t-stat ASAP. It's only going to cause you issues. The 4.0L has a closed-loop start up cycle and it takes info from the thermo switch. Your only going to have issues using that deg. t-stat.
As for the clunking I'd check u-joints first. Also remember that you shouldn't be using 4wd on dry pavement; if you are this may be part of your clicking noise.
Yeah the thermostat will be coming out. When I confronted the guy at AutoZone about it he said "Oh it won't do anything the only difference is in the winter when you use the heat you'll get heat faster it just won't be as warm..." Yeah sure buddy, just like my battery wasn't bad right?
I would agree with everyone else on the u joints. The best way to check them is to just get under the XJ an twist the front drive shaft. You can then look at the U joints while twisting them and can see if there is any play in them.
In regaurds to the thermostat I wouldn't go any lower then 180. 210 is suposed to be in them, a lot of people run 180 without issues. 160 is just to low to not cause problems.

I dont know if yours is the same, but i remember changing the bearing hubs a few times on a guys XJ. I would make a random pop when turning. His was the AWD version though, can't remember what the TC model # was.

Ok guys, seeing as I've never done this before what tools will I need? And also keeping in mind that I've never done it before how long do you think it will take?
That is my write up on replacing the front bearings. It is the same for the U-joints except after you get the bearings out you pull the axle shafts out and press the old u-joints out and press the new ones in (easier said then done).
Use the write up I did as directions to get it apart, because I used the BAH routine and when I replaced my U-joints and I ended up screwing up the Bearings because of it. So if you do it right you will not hurt anything else.

Update: when I turn, even in 2wd at about a 90 degree angle or more I hear a slight squeaking noise coming from the front end.
Don't know if this will change any opinions or add on to repairs, anyways thought I'd get that out there too, the more info the better I guess.. if it needs to be fixed, it needs to be fixed I suppose.
Maybe a bearing???? I don't really know. How bad of a squeak is it? Is it just coming from one side? Is it only coming when you turn a particular direction?

Well it's just a slight squeak and it's mostly notable when turning left.. if you had the windows up I doubt you'd even hear it... as for the side I can't really tell if it's from both or just one side.
